You are in luck today noah and you are not overthinking.... Im somewhat of an expert on this issue! Or lets just say that I have tried to fit bootheaters and have some experiance. Learned the hard way. First of all, the ammount of BS I have been fed much to my humiliation in the shop where they sold me the heaters cannot be summarized here. Lets just say that everything I questioned about the fitting turned out to be exactly ture. For example that you cannot feel the flat wire underneath your foot and especially at the heel, give me a gun so I can kill myselfe! I know that it is all individual but my boots fit me soooo well that I can feel even just the slightest wrink on my sock. What I had to do was to remove some material from underneath the footbead so that the flat wire got elevated into it. This was no easy chore but it worked. Now I cant actually feel the wire even though I stand in my boots all day. I seriously suggest you try the same because even though you pull it out to one side there is a possibility you can feel it. And whats the good in a perfect fitting boot if there is something pressing on your underfoot all the time? No thanks. I originally wanted to put the heaters into my custom made footbeads.... forget it... first of all the part where you plase the heater must be completely flat! And that part of the custom footbead is heavily shaped to fit all my toes. Having my custom footbead straightened out with an iron in a crowded shop allmost gave me a heart attack. No way, I had to rethink. I had to abandone the super boot with custom footbead and foot heaters and stick with the original footbead. Not a bad solution at all considering the footbead feels ok and now with my extensive finemechanical workmanship I have warmers in a good boot.
I have also heared that you can pull the wire out through the whole linear at the toe. This way you have even more soft stuff between your foot and the wire.

Wire Placement for boot heaters. I’ve Therm-IC’s, though the question would be the same for Hotronics. both state to run the wire up the back outside of the liner. The wire is .050” thick, which is somewhere between not much and quite abit, depending upon how much room you have to spare.
I have thought to offset this route slightly, to the outside of center, appproximately the width of the cable figuring the major thrust of my heel is to the inside of the pocket. Am I over thinking a problem that doesn’t exist? Any knowlegable comments would be appreciated. Thanks !
